Have been waiting on some electrical components so started on the chainguard.
Bought a sheet of 3mm red plastic from Bunnings and with help of a heat gun and metal folder I made a chain guard.
    zzz 001.jpg
A couple of bolts, big washers and small metal bracket and this should keep the dirt from the tyre off the chain.
    zzz 002.jpg
Have now to make a chain tensioner with a skateboard wheel and a spring.

Great job Murdo, as always, just a word of warning to any Kiwi builders here, just found out that here in NZ it is now illegal to use after market LED tail & brake lights on our Motorsickles only found out when I went to put my Yam SRX 250 through for a WOF.

You'll probably find you just need to use E Marked led indicator's and tail light's.
There are quite a few on ebay, zoom in on their pic's to check for the marking's

Unfortunately out here in NZ, unless LED's were fitted as per factory specs, NO LED lights of any description are legal to use in motorcycle rear tail lamp & brake lights. Darn new stupid law, politicians never seem to have enough to do.

Andy, it will have enough trouble lugging my fat a*se around without a box on the side.

Got to and made the chain tensioner today. I turned up two nylon bushes from some 25mm bar to fit holes in the frame and 10mm holes, a piece of 16mm steel bored for a 10mm bolt welded to some 25x3mm flat bar, skate board wheel and spring from an armchair.
    zzz 003.jpg
I was given a handful of these springs in about 1975/76 from a chair repair place to use for chain tensioners on my dirt bikes. Don't know what they were from but they work well. This is my last one.
    zzz 001.jpg
With the end straightened and a bit more curve put on it to hook under the frame, the short end under the arm, they make great tensioner springs. Drilled and fitted wheel to other end with nyloc nuts.
    zzz 004.jpg
Fitted to frame ready to ride.
    zzz 005.jpg
I was given a headlight bucket from a Suzuki TF100 ag bike, but with no glass. After some measuring I found that Honda CBR250r light fitted neatly into the holder, just had to put a 25mm hole in the back of the bucket to allow the bulb wire connectors to fit and mounted the switch on right side bracket. Looks neat.

Love your work. Amazing how bits from different bikes can be adapted and then look pretty much like they belong on there

Yes, love your ingenuity, you must use your imagination when producing one offs, take a look at some of the Cafe racer builders sites & you will see what I mean, however every man to his own tastes.

My 'kill switch' arrived today and I fitted and wired it. A syringe of fuel into the carb and it fired on the second kick. The lights all work too.
Sometimes I amaze myself, other days I put my keys in the fridge. :lolsign:

Bought the one you posted from Jaycar used with a 13 volt zenner diode. Seems to work ok.

The (very) second hand left sidecover that I was missing arrived yesterday and got a chance this afternoon to work on it. Made a cardboard template of what was missing.
    zzz 005.jpg
The bottom mounting was broken away so found a piece of my BBQ'd ST1100 ( see https://2fiftycc.com/index.php?threads/disaster-sadness-tears.2577/) that was about the right shape and with some help from a heat gun had it fitting nicely.
    zzz 006.jpg
This I plastic welded onto the sidecover.
    zzz 008.jpg
Cleaned up with the Dremel, bead blasted and undercoated ready for some colour.
    zzz 007.jpg
Will turn up an alloy 'knob' with a button head screw through the cover to hold it on.

Did a swap for some 6mm nylon/plastic sheet to make a sump guard. Bit of heating, bending and welding (because I cut it wrong) with countersunk screws and it's a beauty.

Today I finished the assembly work.
I made a seat base from some 2mm alloy checkerplate (because I had some) with folded and welded edges. This was covered with some old seat foam and some EVA foam from the local rubber shop. I took to the upolsterer who has done bits for me for years and I don't what his problem was but we had words and I felt a very un-valued customer as I left. Not to worry as I will never darken his doorway again.
I went home and had a think and remembered I had a seat cover leftover from my Yamaha YDS-5 resto. I had tried to give it away for a long time but nobody wanted it, so it hung in the shed. I cut off about 1/3 of it and glued on. Not a great job but will do. Fitted the new seat, filled with petrol and kicked. And kicked and kicked. Not a sign of life from the engine. Spark plug out and it's wet, so getting fuel. Tried kicking with plug on head and no spark. Close examination of the wiring showed no faults until I got to the kill switch. Turned it on and bike ran second kick. :headbang:
Minor adjustments to the timing, carb and clutch and off for a lap of the block. Goes great, picks up front wheel easily, gets all gears, brakes good and not noisey.
    Remember this?
    Trial bike 001.jpg
    It's now this beauty.

Now I need my mate to find the key to his Yamaha and we'll be off for some fun.
