Finally got to actually start dismantling her. Pulled the carbs off, and you guess it, the inlet rubbers need replacing. Oh well 1 step closer

Good luck going forward - may the bolts be kind to you in the dismantling - looks like you have made a great start already.

Do I need to rebuild the crank?

I had one that looked like that. I took it out and carefully scraped off the rust.
The rust did not get to the big ends and the crank was within spec.
I put new seals in and have been racing it like that in the TDR for 3 years now.

You will want to fit new seals anyway: crank, water pump, countershaft and gear selector at least.
Maybe also countershaft bearing too if you doubt the chain service history.

Started checking over what TZR stuff I have.
I have some manifolds for you. Are you sure yours are bad. Lots have small cracks on the outside and still work ok for years.
Show us some pics if you are unsure.

Found a couple of cranks carefully packed in their own boxes. Took them out to have a look.
Yuck, makes yours look like new. May be able to salvage a rod and big end bearing from one and the end tapers and chuck the rest.
Still a few more to check though. You may be able to put together a good one out of a number of them.

    I'll keep you informed.

Ok small update. Finally got the bottom end together. Fitted the piston and rings and noticed that one of the pistons ring groove was to small for the ring to fit into, so presently awaiting replacement piston and rings.

Also I just bought two vj 22 rgv's. One is a runner and the other needs a cylinder and exhaust valve, a pair of heads and clutch side case :(

Ok, back on track. Both RGV front and rear ends installed, just awaiting two bolts from Suzuki. GMC did a great job of figuring out the swingarm and the ignition so that the steering lock works.
Motor has been rebuilt awaiting installation, front brake calipers also rebuilt.

Have come to a screaming halt, need to locate a 10mm offset front sprocket. Going by memory TZR and RGV's use the same spline?

You could try a litetek front sprocket, made for the FZR250R's 3LN3-7 that have an offset.

JT has 3x types of sprocket's listed for the TZR250, Standard, Rubber Cushioned and Self Cleaning, and it look's like they're used on heap's of bike's too, so would be easy to find
Nothing mentioned about the 10mm offset though ?

    Standard

    Rubber Cushioned

    Lightweight Self Cleaning
    http://www.jtsprockets.com/catalogue/sprocket/JTF565SC/

And it say's you can also use the JTF436 sprocket as well

Standard sprockets are useless to me on this project. And being the time of year it is evryone has locked the front doors for a few weeks.
