From what i can also gather, the 400 carbs are more horizontal than the bandit 250, so this will hopefully help in fitment.

The other thing that i'll have to work out, is the fuel pump wiring when engine is running only, since the across runs it off the ignitor module and the bandit doesn't run a pump at all.

On interesting fact, is the stator and pickup are on opposite side from the gsf400 to the across, should make it interesting with the bottom fairing.

Its easy enough to cut and shut the fairings. I have a thread here on ABS plastic welding. Theres also products available from your local car paint shop that are 2 part adhesives epoxy's that stick to abs and can be sanded back and painted etc

That is a very good thread you have written up, i will certainly be referencing that a bit.
I have a spare lower fairing that i will mod, so i can keep my original bottom.

got the engine today, soooo beautiful.

    bottom back mount no problem.
top back mount too narrow by 15mm.
front mount look like i can use stock mount off across possibly.

So after spending a few hours tinkering, and measuring and checking.
The cylinder head is its complication its simply too wide (20mm per side of frame). The rear mount can be modified easily to suit both across/gsf400 engines. The gsf400 has two dowels you can pop out to use the front across engine mount with a spacer.
Nutshell is without extensive modification, it cannot be made to fit :(

I have another across frame i dont care about so i might try it in that, see how much work it is to make it fit.
I think the GS500 would be a closer fit than what the GSF400 does.

I also finally got the valve cover off my across engine, so far valve clearances check out. So its most likely rings

I rebuilt the engine, Fixed 90% of the issues i had.
Now i only have a small carb issue, that i can live with atm which is mainly if the bike sits for a few weeks, its a angry mongrel to start (not hard to start, just full choke, no throttle or it slaps you, takes a few tries). But once it works with the choke its sweet.

My problem left is 100% in the carbs.
