First of all I do not speak for the forum, and second I said "There could be so many simple errors that you have overlooked . . ."
If we were sitting down together talking face to face you would know that I am only trying to help. But it all gets lost in the written word. :)
Because you have done so much to this bike it needs to be established that the carburettors are the only possible source of the problem. Otherwise as we try to offer advice we could all be going in circles then it can lead to frustration. You have done a good job to get where you are and the last part is not going to be easy. I, for one, would like to see you get it done but I have to say it like it is.

It would be better to just fit the standard parts and get everything finished and running well first.
If you go down the VM path then you will probably need a selection of needles, emulsion tubes, main jets, pilot jets and expect to buy a few different slides as well.
    cheers
    Blair

You're right @maelstrom , I think the I don't mean to offend didnt start me off well, sorry.

I've had my blow up, there was bound to be one in this project (right?). I went back out and started from scratch. Refit the exhaust, refit the spark plugs, refit the carb rubbers and pod filters and opened up the carbs, checked everything and put them back together. You are certainly right to pin a diagnosis area, and its the flow from carbs, because the bike runs. So I started there (after throwing a few things and a couple of coffees)

Turns out one of my mixture screws was actually rusted up, and I had to clean it out totally. With some re-adjusting i've got the bike running off choke, with a little bit of throttle applied. I've ordered another size of pilot/main/air jet up again from Tom @ MikuniOz. On the phone, he said similar things, once i've modded the bike they are tough to tune. That's okay, he talked me through the latest adjustments, and its closer to running, and doesn't die when throttle is applied now. So I'm a little closer

I'll go through them for tuning tips, i'm sorry this thread has been so arduous lately.

Well Ben, I applaud your efforts so far. So many young people now days would have just said 'stuff it, too hard' and walked away. I encourage you to keep trying and asking questions in the pursuit of 'the knowledge' that will mean that some day soon your bike will be running perfect and you will be riding everywhere with a big grin on your face.

Bike is running, screws are about 4 turns out and this is the hang that I have now. I'm waiting on the new jets I just wanted to show where i'm at and the next video will (hopefully) be the final jetting. Then for a carb balance and a ride.

That sort of behaviour is running lean. Too much air / not enough fuel.

You could try covering the air filter in a towel or some other material to obstruct air flow a bit and see how it responds.

If you've still got the old airbox stick it on & see the difference.
You'll have to change the carbs if you want to run with out it.
Maybe a similar engine on a trail bike or 2 / 125 engine carbs.
Ask around the wreckers they are pretty knowledgeable guy's when it comes to that sort of thing.

At about 1.10m in your video you have the camera near the carbs and put you finger over some piece of the carb. What are you hearing there that made you put your finger there?
Did the carbs have a vacuum line to the fuel tap on the old tank? and if so did you block them off?

Didnt make much of a difference, I noticed there was atomised fuel on the towel though, not much just a fine spray

I'll ask around, it still means I'd need to change throttle cable, re-jet and do some guessing so i'm hoping to avoid it at this stage. PS: No air box, was cut out of the frame at the start

That was showing the mixture screw, which is 4 turns out which is about the limit. Yes theres a vacuum line but its in proper use on the fuel tap so thats not interfering.

So, new jets arrived. Put them in this morning. Turns out that the rushing i've been experiencing is because of my idle screw.
    1. Idle screw all the way in = bike starts with a little throttle doesn't idle, but revs and drops back down perfectly and smoothly
    2. Idle screw open a little = bike idles and doesnt need throttle to start = but revs up and hangs
No matter what I do with the pilot screws this happens. It seems that the air making the revs hang is coming through the main system

That's what happens with a vacuum leak, way too much air. You are still way lean. Could you make a custom airbox around the pods and tops of carbs? Can you squeeze a towel in and around these pods as a test to see if it improves?

It doesnt affect anything, that test was with the carbs half taped up, then pretty much fully taped up.

Thanks Grey, I appreciate the help.

I asked him if I could borrow them for a little, i'll give them back as I want him to be up and running as well

If it runs well with the airbox back in I'm ditching this trial and moving to mechanical carbs. That way I don't have to worry about the CV part.

I'm getting a quote on two Keihin CRS Carburettors, with a GPX250 jet kit to start me off. I'll need push-pull throttle cable but I'm happy to make the change.

For sure .... not much of a filter to begin with .... if its even the 'original'

Anyone know where I can get some air filter foam ? Supercheap?

Bikes and Bits sell it in sheets, but if you ask Burt nicely he will cut off the bit you need.

Hi Ben, I have the same bike, been struggling with some of the same problems and would like to compare notes.
I’ve come across a few people who are willing to give verbal advice but that's only good if you know everything already.
I made most of this on my own, from the seat to the exhaust, frame mods and paint.
